Bosch Rexroth 4WRPE 10 Proportional Directional Valve Driver Repair - Steel Pressing, Nashik
Fault Analysis
The Problem
Phase-to-ground insulation short in proportional solenoid coil (<10 ohms DC resistance)
Spool hunting and chatter during proportional valve operation causing ±0.8-1.2 mm positional drift
Erratic proportional signal response and inability to maintain stable spool centering
Moisture ingress and thermal degradation of solenoid winding insulation potting compound
Gate-driver circuit capacitor failure and MOSFET driver IC malfunction preventing stable coil excitation

Our Repair Approach
High-Voltage Insulation Resistance Testing
Fluke 1508 Insulation Resistance Meter confirmed phase-ground short at 8 ohms (specification >100 megohms), isolating fault to proportional solenoid coil and associated driver circuit.
Precision Micro-Desoldering and Coil Assembly Removal
Carefully removed the Rexroth proportional solenoid coil unit using controlled temperature desoldering, preserving PCB integrity and adjacent circuit traces.
Solenoid Coil Rewind and Potting Replacement
Cleaned the coil bobbin, rewound the primary solenoid (48-turn, 0.315 mm wire, Class H insulation), and re-potted using marine-grade epoxy compound resistant to moisture ingress.
Gate-Driver Component Replacement
Replaced three failed ceramic capacitors (100 nF, 500 V) and one defective DRV8301 proportional-stage MOSFET driver IC using precision surface-mount rework equipment.
Dielectric Strength and Functional Validation Testing
Performed 1.5 kV dielectric strength test, proportional linearity mapping over -10V to +10V command range, and spool-position stability verification with LVDT feedback monitoring.
Full-Load Pressure and Spool Response Validation
Tested the repaired amplifier at rated 280 bar hydraulic pressure with real-time spool-position feedback, confirming ±2% linearity and elimination of hunting behavior before site delivery.
Mission Accomplished
The Result
Synchronics delivered a fully restored proportional valve amplifier at INR 85,000 — a cost saving of INR 2,55,000 (75%) versus OEM replacement — and completed the entire repair cycle in 100 hours, enabling the plant to meet its critical customer delivery deadline and prevent an estimated INR 12 lakh order loss.
