Omicron CMC356 Protection Relay Test Set - Utilities, Visakhapatnam
Fault Analysis
The Problem
SD Card Read Error - file allocation table (FAT) corruption preventing access to all stored test sequences and calibration data
Firmware Checksum Failure - bootloader and application firmware corrupted in Winbond W25Q128 SPI NOR flash memory
POST Sequence Abort - processor unable to complete power-on self-test due to incomplete firmware image verification
Brownout Protection Failure - three failed backup capacitors (3300 µF 16V) in power supply rail unable to sustain voltage during shutdown
microSD Card Controller IC Failure - Samsung semiconductor address management logic damage preventing read/write operations on storage media

Our Repair Approach
Firmware Extraction and Reflash Operation
Used specialized Omicron firmware programmer with JTAG boundary-scan interface to extract factory firmware binary from EEProm backup, performed sector-by-sector erase of corrupted Winbond W25Q128 SPI NOR flash, and reflashed with CRC validation and timestamp verification.
Corrupted SD Card Diagnosis and Replacement
Identified Samsung semiconductor controller IC failure in the microSD card, recovered 94% of test files (2847 of 3021 records) using specialized flash memory extraction and file carving algorithms, and replaced the card with OEM-equivalent Kingston 32GB Class 10 module.
Power Supply Capacitor Bank Replacement
Desoldered and replaced three failed 3300 µF 16V electrolytic capacitors in the backup power supply rail with upgraded 4700 µF 16V specification units to prevent future brownout failures during unplanned power loss events.
Firmware Integrity Validation and Bootloader Testing
Performed complete POST sequence validation with CRC checksum verification, confirmed proper bootloader execution, and validated all memory regions (code, data, calibration constants) against Omicron reference images.
Test Module Functional Verification
Executed comprehensive calibration testing across all 12 test modules (voltage, current, power, frequency, impedance, phase angle, harmonic, frequency sweep, transient, synchronization) using Omicron reference relay simulator and comparison with factory baseline values.
Recovered Data Restoration and System Acceptance Testing
Validated and reloaded 2847 recovered test records into the repaired CMC356-6, performed full file system integrity check on the new SD card, and completed final acceptance testing with customer's test engineer witnessing all module functions and data accessibility.
Mission Accomplished
The Result
The Omicron CMC356-6 was fully restored to operational status in 52 hours, enabling the utility to resume calibration testing across all 47 substations without further delay. Cost savings of INR 2.27 million (71% reduction vs. OEM replacement cost of INR 3.2 million) allowed the utility to reinvest funds into additional test equipment while recovering 18 months of archived test data valued at approximately INR 450,000 in compliance documentation and trending analysis.
