Danfoss VLT Aqua 22 kW Soft-Starter Repair - Water Treatment, Nashik
Fault Analysis
The Problem
F0016 gate drive fault error code on soft-starter display panel
F0114 motor overload warning triggered within 8 minutes of motor start
Asymmetric three-phase voltage drop: Phase C measured 22V vs Phase A/B at 38V
Motor winding temperature rise of 40°C above baseline, thermally shutting down load within minutes
Oscilloscope confirmed Phase C gate drive signal degraded to 8.2V (nominal 15V), causing IGBT conduction asymmetry

Our Repair Approach
Thermographic and electrical diagnostics
Infrared imaging and three-phase voltage/current profiling identified localized hotspot on gate drive power supply PCB region and Phase C gate signal amplitude collapse to 8.2V.
Component-level fault isolation
Capacitive reactance and solder-joint resistance testing isolated failed 10 µF tantalum capacitor C412 and cracked solder joints on gate resistor networks RN401 as root cause of gate drive bias voltage instability.
Precision PCB rework and component replacement
Removed and replaced three tantalum capacitors with WIMA film capacitors rated for industrial temperature range, and reflowed all gate resistor solder joints using controlled thermal-profile soldering to ensure mechanical bond integrity.
Post-repair functional validation
Bench-tested repaired module under three-phase AC motor-load emulation, confirming symmetrical gate drive voltage output (15.1V ±0.3V) across all three phases and zero thermal drift over 90-minute continuous run.
Site commissioning and performance baseline
Reinstalled soft-starter at customer facility, performed static and dynamic motor start tests, and confirmed motor winding temperature rise within normal 12°C limit with stable load response across 0-100% speed ramp.
Mission Accomplished
The Result
Repaired soft-starter returned to customer in 104 hours (4.3 days) with full functionality restored and motor thermal signature confirmed normal (baseline rise 12°C under load). Customer achieved INR 2,30,000 cost saving (76% less than OEM replacement) and avoided estimated INR 4,50,000 in lost production revenue—total net benefit of INR 6,80,000.
