Mitsubishi FR-F840-00077-2-60 7.5kW VFD Repair - Water Treatment, Raichur
Fault Analysis
The Problem
Audible 100Hz hum and progressive motor vibration over two weeks of operation
DC bus ripple voltage 8.2V peak-to-peak at 100Hz (8x acceptable limit) due to capacitor ESR degradation
Intermittent E.OC1 overcurrent fault codes triggered by erratic PWM switching caused by noise-coupled gate-drive signals
Motor winding temperature elevation to 78degC (ambient 32degC) and THD current distortion at 11.2%
Thermal imaging confirmed hot spots on DC bus capacitor stack indicating electrolyte degradation after 16 years service

Our Repair Approach
Capacitor ESR and Insulation Resistance Diagnostics
Measured DC bus film-metal capacitor stack using precision LCR meter and confirmed three out of four 150µF modules had ESR values of 385-520mΩ (8x original spec) due to thermal aging in humid tropical environment.
Gate-Drive Signal Integrity Verification
Oscilloscope analysis at 15V auxiliary supply rail revealed 3.7V AC ripple (normal <0.2V), confirming capacitor impedance allowed 100Hz noise coupling into gate-driver switching circuits.
Capacitor Module Desoldering and Removal
Carefully desoldered all four aged Vishay MKP1839 150µF/450V capacitors and 10µF/630V snubber module using controlled-temperature soldering iron with flux recovery, preserving PCB trace integrity.
New Capacitor Installation with Quality Assurance
Installed matched new Vishay film-metal capacitors (ESR <70mΩ each) with lead-free solder (tin-silver-copper per IPC-A-610 Class 2), followed by X-ray inspection of all solder joints for internal defects.
Conformal Coating and Environmental Protection
Applied silicone conformal coating to entire capacitor module to prevent moisture ingress in high-humidity water treatment facility environment.
Full-Load Validation Testing
Conducted 2-hour full-load test run at 50Hz with circulation pump motor, confirming DC bus ripple <1.1V peak-to-peak, gate-drive noise 0.15V AC, motor current THD reduced from 11.2% to 3.8%, and thermal stability at 38degC under full load.
Mission Accomplished
The Result
The repaired Mitsubishi FR-F840 VFD was returned to Triveni Water Treatment Plant on Thursday morning, 94 hours after intake, and restored to full service capacity. Client realized a net cost saving of INR 5,20,000 (78% vs OEM replacement) and recovered three full production days of normal water treatment throughput, equivalent to an additional operational benefit of INR 54,000 in avoided bypass-mode chemical waste and labour costs.
